How to Wear a Welding Cap Correctly
A welding cap is simple PPE, but there’s a right way and a wrong way to wear it - and getting it wrong means reduced protection. Here’s the complete guide to proper welding cap positioning, orientation, and fit.
Bill Forward or Backward?
The primary question when putting on a welding cap: which direction does the bill face?
For welding: Bill faces backward (toward the back of the neck).
Here’s why:

Bill-backward extends protection to the back of the neck. This is the primary gap between the helmet shell and jacket collar - sparks and spatter fall into this gap in bent-over welding positions.

Bill-backward fits better under a welding helmet. A bill pointing forward would press against the inside front of the helmet, creating uncomfortable pressure and potentially affecting helmet positioning.

The neck flap works correctly when the bill is backward - the flap hangs at the back of the neck where it provides coverage.
Exception: Some welders who are walking between stations or doing setup work briefly flip the bill forward to keep it out of the way. Always flip back to bill-backward before welding.
How Far Down Should a Welding Cap Sit?
A welding cap should sit:
- Low on the forehead - approximately 1 inch above the eyebrows, covering the top of the ears
- The crown of the cap should be flush with the top of the head - not riding high
- The bill (now at the back) should lay close to the neck - minimizing the gap above the jacket collar
If the cap rides high: It’s likely too small. Welding caps should be properly sized, not one-size-fits-all. A cap that rides high leaves the ears and lower forehead exposed.
If the cap causes a tight pressure ring: It’s too small. Prolonged welding with a too-tight cap causes headaches.

How to measure: Wrap a soft tape measure around the widest part of your head - approximately 1 inch above the eyebrows.

How Does the Cap Sit Under the Helmet?
The cap goes on the head first, then the helmet goes over the cap:
- Put the cap on with the bill facing backward
- Adjust so the cap sits low (covering the ears, low on the forehead)
- Position the helmet headgear over the cap
- Adjust the helmet’s headband so it presses the cap lightly - not so tight that the cap causes pressure
The cap does not attach to the helmet - it simply sits between your head and the helmet’s headgear/sweatband system.
Clearance check: With the helmet on, there should be no uncomfortable pressure points. The cap adds approximately 3–6mm of thickness under the headband; most helmets accommodate this without adjustment.
Reversible Welding Caps: How They Work
